Size Grading and Fit: Specifying a Range That Fits Across Sizes

Size grading turns an approved base-size garment into a size range that preserves the intended proportion, movement and appearance. The work is not multiplying every measurement by the same amount. It is deciding which points grow, by how much, and where the silhouette can absorb a change without becoming a different garment.

A good fit sample proves one size on one body. A good graded specification makes that result repeatable across the range and gives the pattern team, sample room and QC team one reference for checking it. The critical documents are the measurement chart, grade rules, construction details, fit comments and tolerances. They need to agree before bulk starts.

Fit sits alongside the wider garment sampling process. The sample sequence establishes whether the product works; grading establishes whether it still works once the buyer offers several sizes. Both belong in the tech pack, where the pattern and the bulk instruction can be controlled as one revision.

How does a base size become a graded size range?

A base size becomes a range when the approved pattern is adjusted at defined points using grade rules. The base pattern is the starting geometry. Each grade rule states the increase or decrease between adjacent sizes for a particular point or pattern location, such as chest width, body length, sleeve length or waist.

The pattern team applies those increments through the pattern pieces, not by adding a visible strip to a finished garment. A chest grade may be distributed across the front and back pattern, while a shoulder change, armhole change and sleeve-cap change have to remain compatible. The pattern pieces must still sew together cleanly after every adjustment.

The base size should be chosen with the intended customer and range in mind. A middle size is common because it allows the pattern to be checked in both directions, but the right choice depends on the size architecture and product. A close-fitting shirt, an oversized overshirt and a woven trouser do not need the same grade logic.

Grade rules are often expressed as a full circumference change for body measurements, then allocated across the relevant pattern pieces. Lengths, openings and components need their own decisions. A button placket cannot follow a chest grade automatically; the button count, spacing and lowest-button position may be held or adjusted according to the garment length and intended appearance.

Which points of measure belong in a fit specification?

The useful POMs are the ones that define fit, proportion and construction for that style. Start with the measurements a wearer notices: chest, waist, hip, body length, shoulder, sleeve and opening dimensions. Then add construction-sensitive points such as armhole depth, collar stand, cuff opening, pocket position, rise or inseam where they affect the finished garment.

A measurement name alone is not enough. The specification needs a measurement method: garment laid flat or on a body form, fastened or open, relaxed or stretched, and the exact reference points. “Chest” may mean one inch below the armhole, at the armhole seam, or a different location entirely. Those are different numbers.

Write the POM wording next to the chart or place it in an annotated sketch. A supplier should not have to infer the measurement method from a photograph. The chart also needs units, the intended size labels and whether the stated measurement is a finished garment measure or a body measure. Mixing body measurements into a garment chart is a frequent source of a sample that is technically on spec but physically too small. Ease is the difference between the body and garment measurement that makes movement and the intended silhouette possible. It is a design decision, so it should be visible in the brief.

What makes a grade rule appropriate for the garment?

An appropriate grade rule follows the silhouette, fabric behaviour and construction of the style. It is not a universal table applied to every product. A tailored woven shirt may need controlled growth through shoulder and collar areas, while a relaxed garment can take more change through the body. A stretch knit can accommodate a different distribution from a stable woven garment.

Balance matters as much as the total increment. If chest width increases without a compatible armhole and sleeve adjustment, the larger size can pull through the upper arm. If hip and thigh changes do not follow the rise and crotch shape, a trouser may gain width but lose comfort. The pattern is a system of connected lines.

Fabric changes the starting point. A fabric with mechanical stretch, elastane, wash shrinkage or a soft finish can change both the amount of ease needed and the way a grade reads on the body. The same nominal measurement can look different in a crisp poplin and a fluid viscose. Confirm the actual bulk construction early; a switch after fit approval can reopen the pattern work.

Size labels are also commercial labels, not measurement instructions. A medium in one range does not promise the same garment dimensions as a medium in another. The measurement chart, grade nest and approved samples carry the real definition of the product.

How should a fit session test the graded range?

A fit session should test the highest-risk sizes, not only the base size. Start by checking the base sample against the approved chart and comments. Then review at least one smaller and one larger graded size on suitable fit models or forms, with the intended underlayers and footwear where they influence the garment’s stance or length.

The session should answer practical questions: does the neckline sit correctly, does the shoulder remain in place, can the wearer raise an arm, does the placket stay aligned, and does the garment hang as intended from front, side and back? For trousers, sitting, walking and the relation between waist, hip and crotch deserve attention. A measurement that passes on a table can still fail in movement.

Keep comments specific to the garment and the affected size. “Improve fit” does not tell a pattern team whether to move the shoulder point, increase bicep width, reduce body length or alter the sleeve pitch. Mark the change on a photograph or sketch, state the POM if relevant, and say whether it applies to the base pattern, selected sizes or the full range.

One consolidated comment sheet prevents competing instructions. It should record the sample version, date, size, fabric and every agreed change. An email comment about sleeve length and a meeting note about shoulder position can easily be applied in separate rounds unless both become one released instruction.

What tolerances should a garment measurement chart allow?

Tolerances allow for normal variation in fabric, cutting, sewing, pressing and measurement. They do not excuse an unclear spec or replace fit approval. The chart should state a target measurement for each size and a permitted plus or minus range, with tighter control at points that determine appearance, component compatibility or garment function.

A fixed tolerance across every POM is seldom useful. A small variation at a large chest measurement may be visually insignificant, while the same variation at a collar, cuff, pocket placement or placket can be obvious. Set the tolerance according to the point, fabric, construction and consequence of a deviation.

Measure the same way every time. A tape pulled tight across a knit, a waistband measured open on one sample and closed on another, or a curved hem measured along the curve in one inspection and straight in the next will create false failures. The inspection instruction should define the method before results are compared with the chart.

For final control, use the agreed tolerance and inspection approach as part of the bulk specification. When should grading be frozen for bulk production?

Freeze grading after the fit comments, graded measurements, materials and construction are approved together. A pattern can be correct for one fabric and wrong for the substituted bulk fabric. A sleeve length change can alter cuff placement. A revised neckline can affect collar length and button position. These dependencies are why a partial approval creates risk.

The released bulk pack should include the approved graded measurement chart with tolerances, the final grade rules or graded pattern reference, POM instructions, sealed sample details, construction pages and a revision history. The production route then has a controlled definition of what each size must be.

If a change is needed after the release, assess it across the full nest before issuing a revision. A one-size correction may be contained to that size, but a base-pattern alteration often changes every size. Update the chart, pattern, comments and sample reference together so an old version cannot re-enter the line.

Fit approvals should sit visibly on the critical path and time-and-action calendar. They unlock pattern finalisation, material release and bulk preparation. Holding them as a vague “sample approval” obscures whether the remaining decision concerns silhouette, grading, colour, construction or packing.

Short FAQ

Does every size need a separate fit sample?

No. The base size establishes the intended fit, then selected extreme or risk sizes test whether the grade rules preserve it. Complex, highly fitted or extended ranges may need more graded samples before bulk approval.

Can the same grade rules be used for knit and woven styles?

No. Fabric stretch, recovery, drape and construction alter how a measurement behaves on the body. Review the grade rule against the actual fabric and silhouette for each style.

Is a tolerance the same as a grade rule?

No. A grade rule defines the planned measurement change between sizes. A tolerance defines the permitted production variation around the target measurement for one size.

What should happen if one bulk size measures outside tolerance?

Check the measurement method, the pattern revision and the scope of the issue before deciding corrective action. An isolated measurement error and a repeated pattern or process issue need different responses.

The approval that protects the whole range

The central judgement is simple: approving a base-size sample is not approval of a size range. Bulk passes when the grade rules, POM definitions, fit evidence and tolerances all describe the same garment at every size.

Treat grading as a fit decision with pattern consequences, not an administrative table added after sampling. That gives the team a clear way to test the smallest and largest sizes, control revisions and measure bulk against the reference that was genuinely approved.
