Screen printing suits repeatable spot-colour artwork and larger runs. Digital direct-to-garment suits detailed artwork and short, variable runs. Sublimation belongs on polyester for all-over colour. Discharge gives dark cotton a soft, worn-in result when the fabric dye can support it.

The print process determines fabric, colour build, hand, cost and bulk approval. A photographic cotton-jersey graphic, a two-colour polo logo and an all-over sports top need different production decisions.

Set the print method when the fabric is selected, not after the garment has reached final sampling. It affects the base cloth, dye route, artwork separation, print placement and test plan. A clear tech pack gives the printer a defined instruction; “printed logo” does not.

Which apparel printing method suits the garment brief?

Start with the fabric and the artwork. Screen printing is usually the practical route for solid spot colours on repeat quantities. DTG is useful for photographic, tonal or highly variable art on cotton-rich garments. Sublimation is the route for polyester fabric printed before cutting. Discharge is a specialist screen-print route for a soft print on suitable dark cotton.

The table gives a direction, not a substitute for a strike-off. A light-coloured water-based print may have the hand a brand needs, while the same design on a dark ground may need an underbase or a different method. A small logo can be straightforward; a large solid chest print changes the hand and the curing risk.

For polyester performance garments, print placement should be considered with garment construction. An all-over design is commonly printed on panels before cutting, so seams, side panels and collars interrupt the artwork. This is one reason performance sportswear needs the print file and garment pattern to be reviewed together.

When is screen printing the right choice?

Screen printing is usually the strongest choice for repeat artwork with a limited number of spot colours, especially when the quantity is sufficient to spread screen and setup costs. One screen is prepared for each colour, so a two-colour logo and an eight-colour illustration do not carry the same preparation. The printer builds the design colour by colour in a defined sequence.

Plastisol is valued for opacity, bright colour and a reliable result on dark grounds. It sits on the fabric surface, so large solid areas can feel substantial. Water-based ink penetrates more of the fabric and can produce a softer hand, particularly on absorbent cotton. Its appearance depends more closely on the fabric, base colour and print control.

Screen printing is also where minimums become visible. Screens, colour matching and production setup take time before the first garment is printed. Minimums are set per style and confirmed at enquiry. If an assortment has several small colourways, ask early whether artwork can share screens or whether the colour plan needs revising before the garment is costed.

Is DTG better for detailed or short-run artwork?

DTG is often the better route for detailed artwork, gradients, photographic images and designs that change from garment to garment. The printer applies digital artwork directly to the garment, so the colour count does not create a new screen for every shade. That makes artwork complexity less important to setup than it is in conventional screen printing.

Its economics differ from screen printing. The unit cost normally remains more consistent as quantity rises because each garment still passes through the digital print operation. For a large run of a simple one-colour logo, screen printing may give a cleaner commercial route. For an image with many tones or a programme containing variable artwork, DTG avoids the screen-preparation burden.

DTG performs most predictably on cotton or high-cotton blends. Dark garments commonly need pre-treatment and a white underbase before the coloured image is printed. Both affect colour, surface feel and the final cost. Polyester and mixed fabrics need a production trial because the ink, fabric and cure must work as one system.

Check DTG at finished size on the intended fabric. Confirm underbase coverage on dark grounds, fine-type legibility, hand after washing and the correct artwork version for every size or variable design. A digital proof establishes the file; the garment strike-off establishes the production result.

When does sublimation work best?

Sublimation works best for all-over colour on polyester fabric. Heat transfers the dye into polyester fibres, leaving no separate ink film on the face of the cloth. The result is useful for sports jerseys, fashion panels and edge-to-edge graphics where a surface print would feel heavy or stop at the print-table boundary.

The fabric constraint is absolute in practical terms: sublimation needs polyester content to accept the dye, and it is suited to white or pale grounds because the dye is translucent. It cannot turn a dark fabric into a light artwork ground. Cotton is not a substitute base for this method.

An all-over print needs a panel map. Supply the garment pattern or a confirmed placement template with the artwork, identify direction of print and show any critical motif that must sit at the chest, sleeve or centre back. Check the largest and smallest sizes. A motif placed well on a medium may move materially on another size when the panel shape changes.

What makes discharge printing different?

Discharge printing removes colour from a suitable dyed ground instead of placing an opaque layer over it. It is generally used on dark cotton for a soft, lived-in result. A pigment can be added during the process to recolour the discharged area, though the base dye still influences the final appearance.

The method depends on the dyeing route. The actual bulk fabric must be assessed for dischargeability before it is committed, because one dark cotton can discharge cleanly while another leaves a different undertone. That variation is part of the visual character of discharge, but it makes precise shade matching more difficult than a conventional opaque print.

This is a method where a substitute sample is especially misleading. Approve the strike-off on the actual proposed bulk fabric, then retain it with the approved colour and artwork references. If the fabric or dye lot changes, repeat the print review before bulk proceeds.

How should a print be specified, sampled and tested?

Put the method, artwork and approval standard into the tech pack. The printer needs more than a logo file: identify the print process, ink or dye type, placement, finished dimensions, colour references, print scale, garment size range and any special effect. For all-over work, include the panel map and repeat direction. For screen work, identify each spot colour and its order where overprints matter.

A strike-off should be reviewed after the process that the bulk garment will receive. If the garment will be washed, pressed or treated after printing, the approval sample should show that condition. A print can change in shade, surface sheen or hand after finishing. The retained standard should describe the approved result, not an earlier process stage.

For wash and rub performance, agree the test method and acceptance standard in the product specification. A good record ties the report to the exact fabric, print method and approved sample, so results from another construction or colourway are not treated as interchangeable.

Printing also belongs in the critical path. A late artwork change can require new screens, a revised strike-off, a different panel layout or another wash review. Consolidate comments after each round. A scattered mixture of marked PDFs, messages and verbal approvals is how a corrected sample ends up carrying an old instruction.

Short FAQ

Can screen printing reproduce a photograph?

Yes, but it needs colour separation and a suitable screen setup. For a detailed photographic image, DTG may be the more direct option. Review a strike-off at finished size before selecting either route.

Can sublimation be used on cotton?

No. Sublimation depends on polyester fibres accepting the dye. Use a polyester base for sublimation, or assess screen printing or DTG for a cotton garment.

Does a soft print always mean water-based ink or discharge?

No. Print hand depends on fabric, artwork coverage, ink build, underbase and curing. Approve the finished print on the actual fabric after the intended wash or finishing process.

How are print minimums set?

They are set per style and confirmed at enquiry. Screen preparation, colour count, fabric choice and the production method all affect the practical minimum.

What should be retained after print approval?

Keep the approved physical strike-off or sealed sample, final artwork file, colour references, placement specification, test results and dated approval comments. Together, these form the reference for bulk QC.

Make the print method a product decision

Choose the print route from the garment brief: screen printing for repeat spot-colour work, DTG for detailed cotton-rich graphics, sublimation for polyester all-over colour and discharge for suitable dark cotton with a soft vintage character. None is a universal upgrade. Each succeeds when its fabric, artwork and production route agree.

The commercial and quality decision happens before bulk. Name the method in the tech pack, approve the result on the intended fabric, confirm its performance after the relevant finishing and retain a physical reference. That discipline makes a print repeatable across the production programme, not just attractive in the artwork file.
